How industrial AI and hybrid intelligence are reshaping cement production

In cement production, stability has always depended on a combination of operator experience, process knowledge, and control systems. Adaptive process intelligence is helping cement plants move from reactive control to continuously optimized operation.

Today, digital technologies are evolving beyond traditional monitoring and operator support. Standard PID loops struggle with the chaotic, non-linear reality of modern thermal processing, often hindered by high lag times, variable feedstocks, and data overload – plants are generating huge quantities of data via PLCs, yet 90% typically remains to use only to answer a question: What and why it happened.

Innomotics DigiMine AI Pyro

A new generation of AI-driven optimization solutions that detects process changes earlier in mining plants and proactively manage multivariable process dynamics.

From process control to hybrid process intelligence

Advanced process control (APC) systems have played an important role in stabilizing kiln operations for decades. However, conventional, rule-based approaches are typically based on predefined models and require periodic re-tuning as operating conditions evolve. AI-driven optimization introduces a highly adaptive, self-learning approach that substantially reduces engineering effort.

Unlike standard systems, AI Pyro utilizes a proprietary Hybrid Core that seamlessly blends two powerful engines:

  • The fingerprint algorithm: This engine analyzes high-frequency operational data stored in database to instantly scan historical data and identify recurring patterns that define stable and efficient operation. By finding optimal operating parameters for current conditions, it calculates incremental "nudges" to safely guide the process to known-good settings.
  • Deep learning control: With the combination and hybrid usage of Fingerprint technology, AI explores new frontiers using Neural Networks. Acting as a digital twin, it predicts future states, while a Soft Actor-Critic (SAC) reinforcement learning agent learns optimal policies by interacting with the simulation rather than the live plant.

Advanced prediction: Soft sensors and digital simulators

Moving beyond basic optimization, AI Pyro includes advanced tools that offer operators unparalleled foresight:

Soft sensor module: Acts as a powerful virtual analyzer that mathematically estimates critical, unmeasurable metrics in real-time (e.g., Sintering Zone Temperatures or product quality) that physical instruments cannot reliably capture.

Soft sensor simulator: Enables advanced "What-If" analysis. Operators can input hypothetical setpoints and watch the simulator predict outcomes up to 60 time-steps into the future, providing risk-free validation.

Digital simulator dashboard: Transforms raw data streams into interactive visualizations, allowing engineers to visually dissect complex plant dynamics.

Collaborative implementation and reduced engineering effort

Because the AI Pyro solution is fundamentally data-driven, the heaviest lift during implementation is not extensive software engineering, but rather the gathering of historical data and the definition of operational boundaries alongside plant experts. This hybrid approach minimizes the need for constant tweaking. Under normal conditions, periodic offline model evolution (annual retraining) ensures the system remains highly effective. Through a user-friendly UI, skilled process engineers can adjust constraints effortlessly without needing software development skills.

Focusing on the highest-impact area

While AI Pyro's modular architecture is easily scalable to grinding operations and plant-wide digitalization, practical value creation begins in the pyroprocess: the most energy-intensive and operationally sensitive area of cement production.  Operational references in closed-loop, AI-supported environments (handling up to 98% of routine control actions) have demonstrated:

  • Up to 2–5% reduction in specific thermal energy consumption (SHC).
  • 1–3% increase in thermal substitution rate (TSR) without compromising process stability.
  • Reduced free lime variability (≈0.8% → ≈0.5%), supporting more consistent clinker quality.
  • 94% alternative fuel utilization
  • Improved run factor and fewer process interruptions

A more adaptive future for cement

With rising energy costs, tighter decarbonization goals, and growing process complexity, cement producers need systems that can adapt fast. AI‑driven optimization shifts plants from static control to self‑learning operations – especially when paired with Innomotics’ drive systems and digital expertise. Together, they enable not just stable production but continuous performance improvement, opening the door to what comes next in smarter, more efficient cement manufacturing.
